>I have a break in my alternator housing right below
the screw hole where the tensioner bracket meets the
unit. My questions are: Is this housing aluminium?
Isn't it difficult/expensive to (tig) weld that? If I
get it welded might it warp? Would it be cheaper and
easier to find a used housing?

I would think it would be easier to find a used alternator. But depending
on how it is broken, a good weld shop may be able to weld the missing part
back in. Then you can redrill and tap the hole. I would remove the diodes
and the regulator before the welding is done, just to be safe.
