Thanks for your input.

If I make it out of aluminum, Whats the best procedure for finishing it?   (a 
black finish would be nice, but might the paint not chip easily?)

Also, as to availability: Is a good place to get sheet aluminum at a heating 
&cooling business, for air ducts?
