I have been experiencing the same. Strangely, the inner and outer shaft
won't mate in-car, but it will out of the car.

I think this is due to the very small clearance between the splines, and
the tight fit. The tight fit makes it difficult to install the part when
restricted of any sorts, like when the inner shaft is already fitted to the
diff. The small clearance makes it seem like it won't fit, but really you
were probably trying to enter the splines slightly out of line.

So, I am afraid Sod's law not necessarily is applicable here... Just a bit
of the odd "clumsiness", like we have all experienced from time to time.
Like when you have done a good job and only have one single bolt to fit -
you can be sure that this last little bolt will cause you to swear and
curse, and that it will add an hour to the job... 

I think all the swearing and cursing is a part of what makes it worthwhile
to do it yourself. If everything went smooth and without trouble you'd
loose the pleasure of overcoming the challenge. But then, sometimes, you
find trouble in doing the simplest job...

I have had quite a lot of U/J wear over the years, and pondering upon this,
I thought about what makes the U/J wear: I think that the angle on the
shaft (or in other words, if the rear hub is in height with the diff output
shaft) more or less directly determines the U/J wear. Think of it: When you
have been forced to fit a new U/J, haven't the rear of the car been low
because of worn rear springs? 

In motor sports, great care is taken to keep the rear hubs in height with
the diff output shaft, because the U/J will  seize under the extreme engine
power if the axles are "bent".

Any other experience on this?
