First a response to the old question, the lip on the drive flange is there
to ensure the shaft runs concentrically, I would not shave off the lip, I
would open out the drive flange to accept it, if you shave the lip you will
be stuck with the vibrations, if you open out the flange and it is wrong you
can get the right bit and fit it and cure the problem.

New question
I have just completely rebuilt a gearbox and overdrive for a friend, run the
car and no overdrive. Now this is something that has never happened before
and I have done several over the last decade or so. This one is a J type
unit, it has had a new cone clutch and o rings throughout, the only thing
that went wrong was a supplier error left us without the gaskets for the
brake band, so we created some from gasket paper, slightly thicker (about a
third extra before compression compared to a used gasket) but I have done
this in the past with no detrimental effects.

Things that happen:
The switch works the solenoid,
The solenoid clicks back and forth,
If anything happens at all it is after several miles (8 to 10) driving and
you get neutral through the overdrive.


Things that don't happen:
The overdrive does not engage!! ;-(

My first question is how long should it take for a unit to engage for the
first time after a complete teardown and rebuild, consider the unit dry
though the components were all oiled with hypoid 90 on assembly and the box
was filled and stood on end to fill the overdrive with oil it was then
worked over by hand to spread the oil round the gear clusters. During
fitting there was an overnight to allow all the oil to even itself back out.
The unit was then run disconnected to allow lubrication in a no load
situation for a few minutes. The owner said we couldn't test the overdrive
as the column switch didn't work, and that he was going to fit a new one
when it arrived.

The next day new switch and a test drive found us without O/D!

I am guessing it is an oil pressure fault, though we have swapped out the
pressure relief / control valve assembly for another one, unknown though the
owner felt sure that he used overdrive on the car before he pulled the
engine and box from which it was removed for the trial!
This didn't change anything.

I don't have a pressure gauge to test the unit with but I am looking to
rectify that ASAP!
