I have done the cut the flange trick also and it worked for me too. I also
bought
a set of locking header bolts, they have a washer with a tang that you bend
over the flat of the nut after torqued to stop the bolt from loosening. This
method
has been used for decades on aircraft engines. The bottom line is that most
after
market parts are not really made that well and do not have to pass any form
of
quality control that OEM parts do.

I bought a pair of new Hedman headers for the 396 in my 81 GMC Caballero
about 7 years ago.  Using a straight edge across the head-mating flange, I
found the flange to be warped by over 1/8 inch across the length, right out
of the box.  I cut the flange between each tube so that each one would bolt
up independently.  In 7 years and aprox. 70,000 miles, I've replaced the
gaskets only once.  It seems to have worked pretty well.  You might
consider this as an option.
