When I've rebuilt seats, I used an electic carving knife I bought at a garage
sale. Works like a charm and I'm able to use foam of my choice.
I've been
told that foam suppliers will cut cushions for you if your old ones are in
good enough shape to copy.
It seems like I always want to make a change
(firmer bolsters for example or different foam density for the back and the
seat) and it's easy to do. Custom upholstery shops often use a very firm foam
for the core and then cover the core with a softer foam so it's nice
and plush. Once you've whittled the foam to rough shape, a 40 grit
sanding disk will smooth any sharp edges. The foam tends to confom to the
upholstery so it doesn't have to be perfect.
You can make the seat from a
simple rectangle, then whittle separate bolsters and contact cement the
bolsters to the seat foam. Once the seat is assembled, the cushions stay in
place very well so the glue only has to hold together for assembly (you don't
need much).
. If you break down the seat cushion into simple shapes, you'll
see it would be pretty easy. Of course, modern factory seat foams are cast
but you can do a very nice job on the simple roadster seats.

others took it to upholstery shop.
