Ron,

  Sounds like you've got your hands full. A 3/16" hole worked well for me when
plug welding all those things you mention. Don't mess with drilling them as it
will take for ever. Look at the link below From Harbor Freight for a really
nice flange/punch tool. You might want to consider a hand punch that they sell
for those tight areas where the pneumatic tool wont fit.

  At my link below you should find some pretty good photos of what you're
beginning to attempt.

I've heard several things on this subject so I thought I would poll the
collective wisdom of the list. What size holes should I used when plug
welding the quarter panels, rockers, floor boards, ect. to my TR6?
